Problème · The bracket had moved to a second supplier after the first die began producing burred pierced holes; rework had climbed to roughly 12% of each lot and the customer was paying for hand deburring on every shipment.

Notre modification · We rebuilt the progressive die in our own tool room — 11 stations, revised punch-to-die clearance for the 2.0 mm SPCC, and a countersink station added inside the die so the chamfer no longer needed a second operation.

Résultat · Burr-related rework fell to 0.4% over the first three months of production. Removing the off-line deburring step cut piece cost by about 18% while tightening the pierced-hole tolerance to ±0.05 mm, and every release now ships with a first-article inspection report.

Problème · Panels up to 1,200 mm long bowed slightly after the powder-coat oven, so rack assembly teams had to force panels into position and the finished cabinets showed uneven door gaps.

Notre modification · We pre-stress-relieved the bends and moved the panels through the cure oven on a jigged rack instead of a flat tray, then added a flatness check with a dial gauge on a granite surface plate before packing.

Résultat · Flatness across a 1,200 mm panel is held within 1.5 mm, and 12 consecutive monthly shipments arrived on schedule with no flatness rejections. Panels and PDU enclosures now ship in the same mixed pallet, which removed one inbound handling step for the customer.

Problème · The customer’s cabinet drawing placed ventilation slots directly beneath two internal mounting bosses, so the thread inserts would have broken through the slot edges during assembly — a fault only visible once the first cabinets were fitted out.

Notre modification · Because the DFM review happens before quoting, our engineer flagged the conflict in the same 24-hour turnaround: the slot bank was shifted 18 mm, a stiffening rib added across the door opening, and the insert position adjusted without changing the cabinet envelope.

Résultat · No re-tooling was needed and the customer avoided rebuilding a batch of cabinets. Repeat order flow continued at three to four releases a year with the same drawing revision, and the rib addition removed a visible door flex that had been reported in the field.

Problème · Handling scratches on the brushed surface were being read as contamination during the customer’s incoming inspection, and each rejected plate had to be re-brushed and re-cleaned before it could be fitted.

Notre modification · Brush direction is now fixed across the whole plate so the grain reads uniformly, both faces are masked with PE film immediately after grain finishing, and plates are packed individually in clean bags rather than stacked.

Résultat · Incoming inspection rejections dropped to near zero, and surface roughness is certified at Ra ≤ 0.8 µm on the inspection report that ships with each lot. The customer has since moved two additional plate families to the same drawing standard.

Problème · The original 2.0 mm tray showed measurable deflection under a 45 kg module during transit testing, and the extra gauge added cost and weight the customer’s mounting frame was not designed for.

Notre modification · Our engineer ran a rib-pattern study with the customer’s load case, replaced the flat tray floor with a formed rib layout and switched the heatsink bracket to anodised aluminium, keeping the mounting hole pattern unchanged.

Résultat · The tray passed ISTA-3A transit testing on the first submission at 1.5 mm gauge, cutting tray weight by about 12% and removing the need for a mid-span stiffener. Volume has held at 2,500 trays a month across three module variants.
